📋 Step-by-Step Guide (5 Steps)
Identify Plastic and Remove Surrounding Paint
Locate the recycling stamp on the bumper backside (usually PP, TPO, or PUR) to select matching rod. Clean both sides with plastic prep cleaner, then sand away all paint, clearcoat, and primer 2 inches on both sides of the crack using 80-grit sandpaper.
- • Raw, unpainted plastic exposed across a 4-inch wide strip centered on the crack
- • No paint or primer remnants near the fracture edges
- • Leaving clearcoat or paint near the weld area which contaminates the fusion zone
- • Sanding too aggressively and thinning the bumper substrate
Align Fracture and Grind V-Groove
Align the split edges flush and secure them on the backside using high-temperature aluminum body tape. Use a rotary tool with a carbide burr to grind a 90-degree V-groove along the entire crack line on the front face, cutting approximately 50% to 75% deep into the plastic.

Embed Reinforcing Mesh on Backside
Peel off the backside tape and cut a strip of stainless steel wire mesh 1 inch wider than the fracture. Place the mesh over the crack on the rear of the bumper and use the flat shoe of the welder or a heat tip to press the mesh into the plastic until molten substrate flows up through the grid squares.
- • Mesh fully submerged beneath the surface of the rear plastic layer
- • Molten plastic fully covering wire grid with no exposed bare metal strands
- • Overheating until the mesh burns through to the front aesthetic face
- • Failing to sink the mesh deep enough to lock into the substrate
Weld Front Groove with Matching Rod
Set the Polyvance welder temperature according to the plastic type (typically 500-550°F for PP/TPO). Feed the plastic rod through the welding tip while holding it at a 45-degree angle, moving slowly along the V-groove so both the rod and bumper edges melt simultaneously into a unified molten puddle.
- • A solid bead of filler plastic slightly crowned above the surrounding bumper level
- • Visible wet gloss wash where the rod and base plastic have fused seamlessly
- • Moving the tip too quickly, resulting in 'cold welding' where the rod sits on top like hot glue
- • Overheating the base plastic until it discolors black or produces heavy white smoke
Cool and Sand Weld Flush
Allow the welded joint to cool naturally to room ambient temperature without quenching in water. Use an orbital sander with 80-grit paper to knock down the crown of the weld bead flush with the surrounding contour, finishing with 180-grit to blend transition edges.
- • Seamless transition from weld bead to original bumper surface with zero step edge
- • Completely flat surface across the repair line when checked by tactile feel
- • Quenching the hot weld with water, which makes the plastic brittle and prone to cracking
- • Sanding too fast in one spot, causing frictional heat that gums up the sandpaper and melts the plastic
