How to Plastic Weld a Broken Car Bumper

๐ Step-by-Step Guide (6 Steps)
Clean and Sand the Fracture Zone
Thoroughly wipe both the front and rear sides of the cracked bumper area with isopropyl alcohol to remove road grime, grease, and wax. Use 80-grit sandpaper or a rotary sanding drum to strip the paint and clearcoat down to bare plastic at least 1.5 inches around the fracture on both sides.
- โข Raw, matte plastic is exposed around the entire crack boundary.
- โข Surface is clean of loose paint flakes and road oils.
- โข Melting directly over clearcoat or paint, which contaminates the plastic weld and weakens joint strength.
Align and Stabilize the Seam
Push the broken edges tightly together until the factory body lines align perfectly. Apply high-tack aluminum tape across the painted front side of the seam or use clamps to hold the two pieces firmly in place while you work on the rear.

- โข Leaving a gap between broken edges, which creates air pockets in the finished repair.
Cut and Fit Stainless Steel Reinforcing Mesh
Use wire snips to cut strips of fine stainless steel mesh that extend at least 1 inch past the crack on all sides. Contour the mesh dry against the rear surface of the bumper so it rests flat along any curved body contours.
- โข Mesh covers the entire length of the crack with continuous edge overlap.
- โข Cut edges sit flat against the plastic without springing up.
- โข Cutting pieces too small, which concentrates mechanical stress right at the original crack line.
Embed the Mesh Using the Soldering Iron
Heat your soldering iron and gently press the flat tip directly onto the wire mesh placed against the rear side of the bumper. Apply steady, moderate pressure until the plastic underneath softens, oozes up through the mesh grid, and fully encapsulates the wire.
- โข Molten plastic bubbles through the mesh openings.
- โข The mesh is completely sub-surface and level with the surrounding plastic.
- โข Holding the iron in one spot too long, burning completely through to the front finished side of the bumper.
Melt and Smear Plastic Filler Over the Mesh
Introduce plastic filler rods or cut PP strips by pressing the tip of the rod against the embedded mesh while smoothing it out with the flat iron face. Work the melted plastic in a continuous weaving motion over the entire patched area to seal the mesh completely under a solid protective layer.
- โข No bare metal wires are visible on the rear side of the bumper.
- โข The patch creates a smooth, solid plastic mound spanning the joint.
- โข Using incompatible plastic types (e.g., using ABS filler on a Polypropylene bumper), which will peel off once cured.
V-Groove and Fill the Front Seam
Remove the holding tape from the front side and use the edge of the iron tip to melt a shallow V-shaped trench directly along the crack line. Feed fresh plastic rod directly into this groove with the flat iron, overfilling slightly so the seam sits marginally higher than the surrounding bumper surface for subsequent finish-sanding.

- โข After cooling, the repaired area does not flex or separate when moderate hand pressure is applied.
- โข Sanding the plastic before it has cooled to room temperature, which tears gummy plastic and ruins surface flatness.
